Objective. Students will build a basic open-center hydraulic circuit, set the system relief valve to a specified pressure, and measure cylinder extension force using pressure and bore-area data, verifying the result with the formula cylinder force = pressure × area.
This lesson, its worked examples and its practice questions has not yet been verified by a licensed engineer or certified journey-level tradesperson or by a certification or approval body. It is a study draft and may contain errors. Do not use it as instructions for work on a job site or on live equipment. Always follow your instructor, your supervising professional, and current official references and regulations.
VoTechWorks program approval and accreditation are still in progress. Credentials are issued only by the certifying bodies named in each program, after their own exams.
Hydraulic systems convert fluid pressure into linear or rotary mechanical force. In manufacturing and marine environments, hydraulics power presses, clamping fixtures, steering gear, and heavy-lift actuators that pneumatic or electric systems cannot match for force density. As a mechatronics technician, you must be able to read a hydraulic schematic, assemble a safe circuit, set system pressure, and verify that the actuator produces the force the application requires.
ISO 1219 is the international symbol standard for fluid power diagrams. Every component in this lab appears on your schematic as a standard symbol:
Before you assemble anything, trace the schematic from pump outlet → DCV → cylinder port → return → tank. Confirm you understand which hose goes where. Mistakes in assembly can pressurize the wrong side of the cylinder or bypass the relief valve entirely.
Gear pump / HPU (hydraulic power unit): The HPU contains the reservoir, electric motor, gear pump, and often a built-in pressure gauge and filter. The gear pump is a fixed-displacement pump: every shaft revolution moves the same volume of fluid. Flow rate sets actuator speed; system pressure is determined by the load and relief valve setting.
Relief valve: This is your primary overpressure protection device. It is normally closed, held shut by a spring. When upstream pressure exceeds the spring setting, the valve cracks open and fluid returns to tank. Always set the relief valve before cycling the cylinder under load. Gradually increase the adjustment—never jump to maximum.
4/3 open-center DCV: Shifting the valve to one side sends pressure to the cap (blind) end of the cylinder for extension; shifting the other way sends pressure to the rod end for retraction. In neutral, the open-center path returns pump flow to tank at near-zero pressure, preventing heat buildup during standby.
Hydraulic cylinder: The bore diameter determines the piston area. Force depends on both pressure and area. The rod-end area is smaller (rod displaces some area), so retraction force is always less than extension force at the same pressure.
Cylinder extension force is calculated from:
> F = P × A
Where:
Piston area from bore diameter: A = π × (d/2)² or equivalently A = π × d² / 4
For retraction, substitute the annular (rod-side) area: A_rod_side = π/4 × (bore² − rod_diameter²)
Lockout/Tagout (OSHA 29 CFR 1910.147): Before making or changing any hose connection, the HPU must be de-energized, locked out, and the system depressurized. Stored hydraulic energy in a pressurized line or accumulator is just as dangerous as electrical energy. Verify zero pressure on the gauge before loosening any fitting.
PPE: Wear a full face shield and hydraulic-rated gloves at all times when the HPU is running. Hydraulic fluid escaping from even a small pinhole leak can inject fluid through skin — a hydraulic injection injury is a surgical emergency. Never use your bare hand to check for leaks.
Machine guarding (OSHA 1910.212): The cylinder's stroke zone must be clear of personnel before shifting the DCV. The load cell and restraint must be rated for the maximum expected force.
Fluid and hose inspection: Inspect every hose for cuts, abrasion, or damaged fittings before assembly. Use a torque wrench to tighten fittings to manufacturer specification — overtightening can crack fittings; undertightening causes leaks. Route hoses away from sharp edges and heat.
NFPA 79: The HPU electrical enclosure and motor must be properly guarded; report any damaged wiring or missing covers before energizing.
ANSI/RIA R15.06 / ISO 10218: If this trainer is integrated with a robotic work cell, the robot safety zone must be cleared and the robot locked out before hydraulic work begins.
1. With the HPU locked out, assemble the circuit per schematic; instructor inspects.
2. Turn the relief valve adjustment fully counterclockwise (lowest pressure setting).
3. Energize the HPU; observe that the gauge reads near zero — the open-center DCV is unloading the pump.
4. Gradually turn the relief valve clockwise in small increments, pausing after each turn to read the gauge. Continue until you reach the specified target pressure.
5. Lock the relief valve adjustment per the trainer's procedure.
6. Shift the DCV to extend the cylinder against the calibrated load cell; record the displayed force and gauge pressure.
7. Retract; shift to neutral; record all values in your lab log.
Divide the difference between measured and calculated force by the calculated force and multiply by 100 to get percent discrepancy. If the discrepancy exceeds 10%, check: (a) gauge calibration zero, (b) actual bore diameter on the cylinder nameplate versus the value used in the calculation, (c) friction and seal drag (some deviation is normal), and (d) any active hose leaks reducing effective pressure at the cylinder port.
Answer each question, then check it. Nothing is recorded; this is your own practice.

Does the school offer financial aid?
No. We don’t offer financial aid because we’re free. No, really: completely free.
Do you offer industry certification?
No. We are not certified yet, so we can’t offer that to students. What we do offer is knowledge and understanding of a trade.
Enroll first in the trade you’re interested in. You get your key, your program opens, and you begin studying.
